Hi Nicole. No worries. In all the time I've been costuming, I've never had a battery heat up the way you describe unless something is wrong with either the fan or the connections. Don't give up! It's all a learning process. Almost every project involves trial and error, so there's always some error to deal with. :) Good luck and let me know if I can help you in any way.

Sorry Tom...I just scrolled down and read your post about hot batteries. Please disregard my previous post. I'm starting to think I should've just sprung for the pricey pre-made mascot fan.

Thanks.

Hi Tom - I just connected my fan per your instructions. The battery got super hot after only a minute running. I'm installing it in a foam and fur costume and can't have that amount of heat. Any suggestions?

Hi Taylor. A lot of people seem to have similar difficulties. You can find more info in previous comments but here's the basic idea: First, you’ll need to use a program that will allow you to see a print preview and adjust the position of the image on the paper. On “Page Setup” make sure the output is set to landscape mode so you can get as much of the knife on the paper as possible. Then it’s just a matter of adjusting the image on the print preview screen so you get what you want. You’ll print two pages and manually adjust the image for each one so that one has the handle and the other has the tip.

Andrew, I'm sorry but I don't know anything about making a Lexan version. I honestly don't see how it could be any safer than this one, but to each their own. Most stunt props are made of a firm foam with rigid fiberglass supports underneath. The guys who make hyperfirm blasters for the 501st only do that as a side line. Their bread and butter is in making stunt props for film and TV. (<a href="http://sci-fire.com" rel="nofollow">Sci-Fire.com</a>)
